Ford Is Rebuilding How It Builds Cars. The Fathom Is the First Test.

Ford didn’t retool Louisville Assembly Plant. It emptied it. Starting in late 2025, crews unbolted and hauled out the machinery from a 3-million-square-foot facility until, by February 2026, you could stand on the factory floor and see all four walls. The $2 billion gut job cleared the way for the Universal EV Production System, which Ford is building the Fathom midsize electric truck on starting in 2027.

The process is structurally different from a conventional assembly line. Rather than a single moving line where a body shell rolls past workers who bend and reach inside it, the UEV system splits the vehicle into three simultaneous sub-assemblies: front clip, rear clip, and battery pack. Each moves down its own line independently, with the full vehicle coming together only after most components are already installed. Ford calls it an assembly tree. The metaphor is apt. Three branches converge rather than one trunk extending outward.

Two large aluminum unicastings form the front and rear structures. Each replaces what was previously dozens of individually stamped and welded pieces, and because each casting is structurally self-contained, workers can begin installing components inside before the body is complete. On the battery line, interior components including seats, consoles, and carpeting install on top of the pack, which serves as the vehicle’s structural floor. The battery then drops into the vehicle from below.

The ergonomic payoff is specific. Installing a seat in a conventional body requires squeezing through a doorway with tools and working around the vehicle’s frame. In the UEV system, the seat mounts to the rear clip in open space. Dash components install from the front, with workers facing the clip directly rather than leaning over a fender. Ford’s chief manufacturing officer Bryce Currie put a number to it: an 84 percent reduction in reaching over the fender. The wiring harness is also more than 4,000 feet shorter and 22 pounds lighter than in Ford’s first-generation electric SUV, which matters both for installation time and, eventually, vehicle cost.

A software module flash station, new to Ford’s assembly plants, bakes software validation into the line rather than tacking it on afterward. Using private 5G throughout the plant, operators run quality checks as vehicles move through the assembly tree. Previously, software issues caught post-build required roughly 10 minutes per vehicle to address. Catching them inline eliminates that cost. Louisville will also run WiFi-7, which Ford says is three times faster than its current plant network and carries more access points than any other Ford facility globally.

Ford says the UEV Production System allows the Fathom to be assembled 40 percent faster than LAP’s current products. The company reinvested a portion of that efficiency into automation and insourcing, which nets out to a 15 percent speed advantage over the plant’s current throughput. The retooled plant will also carry the highest automation level in final assembly across all Ford facilities globally, per the company.

Fathom prototype builds using production-qualified parts are targeted to begin in the first quarter of 2027, with customer vehicles following later that year. Pre-orders are expected to open in early 2027. Pricing has not been disclosed.

The competitive landscape the Fathom enters is still taking shape. The Slate Truck, from EV startup Slate, is expected to reach its first customers before the end of 2026 at a base MSRP of $24,950, though its approach strips the vehicle to essentials: no built-in touchscreen, no speakers, manual crank windows. General Motors has no direct competitor in the segment at launch. Ford’s Model e division posted $4.8 billion in losses in 2025, which gives the Fathom’s manufacturing efficiency story an urgency beyond the engineering narrative: the UEV platform needs to be cheaper to build, not just faster to assemble.

The Louisville plant retained around 2,200 hourly jobs through the retooling. LAP employees have spent months validating the UEV process at Ford’s development center in Allen Park, Michigan, feeding feedback into a system they’ll run at scale. That loop, Ford says, is intentional. Whether the assembly tree produces vehicles at the quality and cost targets Ford needs will be visible in the Fathom’s first full production year. The infrastructure is in place. The math comes later.
