BMW's New Woodruff Plant Will Build iX5 Batteries Five Miles From Where the Cars Get Built

BMW Group Plant Woodruff is 15 miles from Plant Spartanburg, and that proximity is deliberate. Starting in December, Woodruff will ship completed Gen6 high-voltage battery packs directly to Spartanburg, where they drop into the new fully electric BMW iX5. Short supply chains reduce handling risk; they also keep the battery integration tight with vehicle assembly. BMW is calling this its “local for local” production strategy, and Woodruff is the American node of a five-site global network.

The plant broke ground in June 2023, started construction in September 2023, and had manufacturing equipment going in by September 2024 while the building was still going up. Preparation for production began in summer 2025, and test and pre-series batteries have been running since then. That timeline, from groundbreaking to series launch in roughly three years, is fast for a greenfield battery facility.

Inside, Woodruff uses more than 300 employees and 250 robots working alongside AI-driven production monitoring. Every weld seam on every battery pack gets inspected inline in real time. AI assistants and agents analyze that data continuously and flag anomalies before a defect can propagate down the line. BMW says the goal is zero-defect production, which is the stated goal of every battery plant. The AI layer replaces sampling inspection with continuous monitoring across all units.

The Gen6 cell itself arrives at Woodruff from external cell suppliers. BMW’s process begins with voltage checks on receipt, then moves into cell clustering, where cells bond to coolers for insulation and thermal management. Laser cleaning and precision welding connect the cell clusters to the cell contact system, with inline inspection watching each weld in real time. An automated foaming process follows, encasing the assembly as a mechanical unit. The hardened foam provides the structural protection the pack needs for vehicle life. Then the housing closes, seals, and rivets. The last step installs the Energy Master control unit, sealed with a permanently elastic adhesive. Each completed pack goes through 100 percent end-of-line inspection before leaving for Spartanburg.

The iX5 60 xDrive’s battery carries 144 kWh of usable energy, the largest high-voltage battery BMW has put in any fully-electric model. It runs on 800-volt architecture using the cylindrical cell-to-pack design BMW introduced with Gen6. On the sustainability side, the Gen6 cells carry a high proportion of secondary materials in their cobalt, lithium, and nickel content, and BMW says CO₂e emissions per watt-hour are down around 28 percent compared with the Gen5 cells used in the BMW iX. Woodruff itself burns no fossil fuels in normal operations; its industrial trucks run on hydrogen.

Employee training at the plant leans on virtual reality before workers touch actual equipment. Staff train inside a digital replica of Woodruff’s production lines, practicing real operations using only VR headsets and a PC. The program was developed on site and covers every relevant process before anyone approaches the live line for the first time.

Woodruff is one of five new Gen6 battery assembly sites BMW is building globally. Equivalent plants are under construction in Irlbach-Straßkirchen in Bavaria, Shenyang, and San Luis Potosí. The Debrecen facility in Hungary has been in Gen6 series production since October 2025. Each site sits close to a vehicle assembly plant, keeping logistics short and quality loops tight across the network.

The iX5 enters a luxury electric SUV segment that includes the Rivian R1S and Mercedes EQE SUV, with Porsche’s electric Cayenne coming later.

Three years from dirt to a running battery plant is the story BMW wants to tell. The 144 kWh Gen6 pack has to earn that story once the iX5 reaches customers.
